What are the three major factors for the efficient operation of frequency converters?

A Variable Frequency Drive (VFD) is a type of adjustable-speed drive system. It uses frequency conversion technology to adjust the frequency and amplitude of the voltage supplied to an AC motor, allowing smooth control of the motor's speed and torque. The most common type is the AC/AC converter, where both the input and output are AC power. VFDs have a wide range of applications, from small household appliances to large industrial equipment such as mining grinders and compressors. Globally, about one-third of energy consumption is attributed to motors driving constant-speed centrifugal pumps, fans, and compressors, yet the market penetration rate of VFDs remains relatively low. One of the main reasons for using VFDs is the significant improvement in energy efficiency.

Today, let’s introduce the three key factors that ensure efficient operation of a VFD:

1. Precautions During Normal Operation

  • Check if the motor produces any abnormal noise or vibration.
  • Check if the VFD or motor is overheating.
  • Monitor whether the ambient temperature is too high.
  • Ensure the load current value matches the usual reading.
  • Verify that the cooling fan of the VFD is operating normally.
Note: Daily maintenance and inspection of the VFD must be carried out according to the product manual.

2. Routine Inspection Items

  • Inspect the cooling system and clean dust from air filters.
  • Check fasteners such as screws and bolts for looseness, corrosion, discoloration, cracks, or damage. Inspect welds and crimped terminals, and verify that the frame structure is secure and wiring is undamaged.
  • Check for loose connections on the control circuit board, capacitor leakage, rust or breakage on the board traces.
  • Inspect filter capacitors for leakage and reduced capacitance.
  • Test insulation resistance to ensure it is within the normal range.
Note: It is recommended to perform regular inspections once per year.

3. Replacement of Spare Parts

To ensure long-term reliable operation of the VFD, preventive maintenance should be performed based on the expected lifespan of internal components, and major parts should be replaced accordingly.

1. Cooling Fan

The power module is the primary heat source inside the VFD, and continuous heat generation must be dissipated timely. Fan failure usually has no warning and cannot be predicted, so fans must be replaced regularly. Typical fan life ranges from 10,000 to 40,000 hours. Fans should generally be replaced every 2–3 years depending on continuous operation. There are two-wire and three-wire types: two-wire fans have positive and negative leads, while three-wire fans include an additional detection line. AC fans typically operate at 220V or 380V; care must be taken not to connect them incorrectly. Reputable brands usually provide detailed maintenance instructions in their hardware manuals, including component lifespans and replacement cycles. If such information is missing, it may indicate that the VFD is not from a reputable brand, and replacement is advised.

2. Electrolytic Capacitor

Inside the VFD, passive components such as inductors, capacitors, and resistors form a filter. Its function is to obtain or eliminate specific frequencies. The size of the filter capacitor is proportional to the working current — higher current requires larger capacitance. The typical lifespan of a capacitor is around five years.
